Well that's what I was trying to get you to do: use startmanager and make USplash 640x480 and see if it works. If it does, then give us the diff file to see what has changed.
I've fixed previous bad USplash's with this method. The only thing that I can see that fixed them was startupmanager concatenated 'vga=791' to the end of the kernel options in /boot/grub/menu.lst.
